Industrial Chiller with Dual Pumps

Pump redundancy for circuits that cannot lose flow · Duty and standby configuration · 40kW-200kW

2 × 100% Pump configuration
10 s Automatic changeover
2 × 380 L/min Flow per pump at 0.45 MPa

This industrial chiller is supplied with two circulation pumps configured as duty and standby. Either pump can carry the full design flow alone, and the controller changes over to the standby pump automatically if the duty pump stops, loses flow, or is taken out of service for maintenance. The arrangement is specified for circuits where a loss of water flow would stop the process, damage the equipment being cooled, or trip the chiller on flow protection.

Both pumps are mounted on the chiller frame and wired to the unit's control panel, with separate motor protection, separate isolation valves, and non-return valves on the discharge side. The controller tracks runtime hours per pump and can rotate duty assignment to equalise wear.

Pump Operating Logic

Normal operation Pump A running Pump A carries the full design flow. Pump B is isolated from the circuit by its non-return valve and remains on standby with power available.
Duty pump fault Changeover to B Flow switch or motor protection signals a fault. The controller stops pump A, starts pump B, and raises an alarm. Flow is restored within approximately 10 seconds.
Duty pump maintenance Manual selection Pump A is isolated at its suction and discharge valves and taken out of service while pump B runs. The chiller continues to operate without interruption.
Runtime rotation Automatic Controller alternates duty assignment at a configurable interval, equalising runtime across both pumps. Runtime hours per pump are logged and accessible via Modbus.
Both pumps faulted Chiller stop Where flow is not restored after changeover, the compressor is stopped by the flow interlock to protect the evaporator. An alarm is raised and the dry-contact relay changes state.

Commercial and Technical Advantages

Full-flow redundancy Each pump is sized for the full design flow, not split duty. Either pump can carry the circuit alone, so a single pump fault does not reduce cooling capacity or require the process to stop. Split-duty arrangements do not provide this.
Automatic changeover Changeover is triggered by flow loss or motor protection, without operator intervention. On unattended sites this is the difference between a pump fault being an alarm and a pump fault stopping the process.
Pump service without shutdown Isolation valves on suction and discharge of each pump allow one pump to be removed for mechanical seal replacement while the other continues to run. Pump maintenance does not require a process outage.
Equalised pump wear Automatic runtime rotation distributes operating hours across both pumps, so that seal and bearing wear occurs at a similar rate. Without rotation, the standby pump can sit idle for years and fail shortly after being called upon.
Separate motor protection Each pump has its own motor protection and isolation, wired to the common controller. A fault on one pump does not affect the supply or protection of the other, which is a requirement where changeover must be reliable.
Pump status monitoring Modbus RTU registers expose running status, runtime hours, and fault state for each pump, along with the current duty assignment. This allows the plant operator to see whether rotation and changeover are functioning before a fault occurs.

Deployment Contexts

01 Continuous process cooling Chemical and process plants where a loss of coolant flow would trip the process, damage equipment, or create a safety condition, and where a pump fault cannot be allowed to stop production.
02 Unattended and remote sites Installations where no operator is present to respond to a pump fault, and where automatic changeover is the only means of maintaining flow until the next scheduled visit.
03 Equipment sensitive to flow loss Processes where the cooled equipment is damaged or product is spoiled within minutes of losing coolant flow, such as induction heating, laser systems, or reactors under exothermic conditions.
04 Maintenance without outage Facilities where the process cannot be stopped for pump seal replacement or motor maintenance, and where the cooling circuit must remain available throughout the maintenance activity.

Selection and Installation Notes

Pump head against circuit Each pump provides 0.45 MPa at 380 L/min individually. Confirm that the equipment-side pressure drop plus site pipework losses remain within the available head at the required flow. Where greater head is required, specify the high-head pump option for both pumps at order stage.
Electrical supply for pumps Each pump requires its own supply and protection within the control panel. The total package current includes the chiller and both pumps; confirm the supply capacity accordingly, noting that only one pump runs during normal operation.
Changeover time and process tolerance Changeover takes approximately 10 seconds. Confirm that the process can tolerate this brief flow interruption. Where a shorter interruption is required, an accumulator or a different pump arrangement may be needed; provide the process tolerance for evaluation.
Valve and non-return arrangement Isolation valves and non-return valves are fitted to each pump. Confirm that the valve positions are accessible for maintenance and that the isolation procedure is understood by site personnel before the unit is commissioned.
Runtime rotation configuration Rotation interval is configurable at commissioning. Where the site has a preferred duty pump, rotation can be disabled. Confirm the intended configuration before commissioning so that runtime logging and maintenance planning reflect the actual operating arrangement.
Maintenance interval Pump mechanical seal inspection every 2 years, or per runtime hours where rotation is in use. Strainer cleaning quarterly. Check valve operation annually. Changeover function test annually, including simulated pump fault. Water quality check annually.

Procurement FAQ

A flow switch in the common circuit and motor protection on each pump both signal to the controller. Loss of flow with the duty pump commanded to run, or a motor protection trip, initiates changeover. The controller stops the faulted pump, starts the standby pump, and raises an alarm. The event is logged with a timestamp for later review.

No, in the standard configuration only one pump runs at a time. Running both would double the flow, which the circuit is not designed for and would increase pressure drop and power consumption without benefit. The controller interlocks the two pumps so they cannot run together except for a brief changeover overlap if configured.

Yes. The controller can be configured to start the standby pump briefly on a scheduled interval to confirm it operates and to prevent it from sitting idle for extended periods. The test is logged, and a failure during the test raises an alarm before the standby pump is needed.

Dimensional drawing including valve locations and maintenance access, wiring diagram for both pumps, capacity table against water temperature, pump curve for each pump, changeover logic description, refrigerant data sheet, Modbus register map including pump status and runtime, commissioning checklist including changeover test procedure, and declaration of conformity under LVD and EMC directives.

A dual pump skid can be supplied separately for connection to an existing chiller, where the existing chiller has a compatible flow and head requirement and a control interface for the flow switch. Provide the existing chiller data for evaluation. Retrofit is not assumed to be straightforward.

Standard warranty is 24 months from commissioning or 30 months from shipment. Compressor coverage extends to 60 months. Pump mechanical seals, check valves, and strainer elements are wear items. Service parts including pumps, seals, check valves, controllers, and compressors are held for a minimum of 10 years.
